Why is my Shopify thermal barcode printing blurry, faded or not scanning?

A thermal printer makes an image by burning tiny dots into the label - there is no ink. When a barcode comes out blurry, faded or smeared and a scanner refuses it, the cause is almost always one of five things: the printhead is not burning dark enough, the printer is running too fast, the label was designed for a different dpi than the printer prints at, the bars are too short, or the stock does not match the printer. None of them are mysterious, and each has a direct fix.
Darkness or density: the bars are not dark enough
Every thermal printer has a darkness (Zebra) or density (Brother, Rollo) setting that controls how much heat each dot gets. Too low and the bars print as a pale grey that a scanner reads as broken or missing - the classic faded barcode. Too high and the dots bleed into each other, fattening every bar until the narrow bars and gaps merge - the blurry barcode. Nudge the darkness up a step or two from a faded code, or down a step from a bled-together one, and re-print a single test label between each change until the bars are solid black with clean white gaps.
Print speed: slow down to sharpen the bars
Heat needs a moment to transfer. At high print speeds each dot gets less dwell time, so edges that should be sharp come out soft and the ink-equivalent looks washed out. If the darkness is already correct and the bars still smear, drop the print speed by an inch or two per second. Slower is crisper - a label that prints a fraction of a second longer but scans first time is always the better trade at a busy receiving bench.
The 203-vs-300 dpi mismatch: the silent blur
This is the one most people miss. LabelCraft draws every barcode with whole-dot modules at the template's dpi, so each narrow bar is an exact, whole number of dots and its edges land cleanly. But your printer lays ink on its own native dot grid. Send a 300-dpi-designed template to a 203-dpi printer (or the reverse) and each narrow bar now spans a fractional number of the printer's dots - say 2.7 instead of 3 - so the printer rounds every bar and gap to a whole dot, distorting the bar-to-gap ratio and blurring the edges. The barcode is geometrically perfect and still scans badly. The fix is to match the template dpi to the printer: build (or pick) a 203 dpi template for a 203-dpi printer and a 300 dpi template for a 300-dpi printer. Bars too short to acquire
A scanner needs a minimum bar HEIGHT to lock onto a linear barcode as it sweeps across it - too short and the beam keeps sliding off the top or bottom and never gets a clean pass. LabelCraft's floor for this is 3 mm: below that, a 1-D barcode is flagged before you print rather than discovered at the till. The wrong label stock
Direct-thermal labels darken from heat alone and fade over months in light or warmth; thermal-transfer printers need a matching ribbon and print on a different stock entirely. Running direct-thermal stock through a transfer printer (or the reverse), or using stock rated for a different darkness range than your printer is set to, gives you pale or muddy bars no software setting can rescue. Match the label and ribbon to your printer's method before you chase the darkness dial.

A two-minute checklist when a thermal barcode prints badly:
- Re-print one test label between every change - never change two settings at once, or you cannot tell which one helped.
- Set darkness/density first: up a step from a faded code, down a step from a bled one, until bars are solid black with clean white gaps.
- Then drop the print speed an inch or two per second if edges still smear.
- Match the template dpi to the printer -
